Orifice Plate Flow Meter Working Principle and Selection Guide
Quick Answer
An orifice plate flow meter employs specific differential pressure mathematical formulas across a small calibrated bore hole. It creates a pressure drop as fluid passes through the plate. A differential pressure transmitter reads this drop and converts it into flow rate with a square root function. For quotation support, send your fluid type, pressure in bar, temperature in °C, pipe size in DN and flow range to Silver Automation Instruments.
How an Orifice Plate Flow Meter Works
Fluid moves through a pipe and hits an orifice plate. The plate is a thin metal disc with a small bore hole in the center. This bore is smaller than the pipe inside diameter. The restriction accelerates the fluid. Pressure falls after the orifice. Two pressure taps read the high side and the low side. A differential pressure transmitter connects to the taps and sends a 4-20 mA HART signal to a PLC or flow computer.
Here is the thing. Flow rate does not come from the differential pressure in a linear way. The transmitter takes the square root. A small change in differential pressure at low flow means a larger flow change. This is why accuracy at low flow can be limited. Turndown for a standard orifice plate often sits around 3 to 1 or 4 to 1. If you need better rangeability, a Coriolis mass flow meter may be a better choice.
Specific Differential Pressure Formula
The meter uses the Bernoulli equation and the continuity equation. In simplified form, flow rate Q equals K multiplied by the square root of differential pressure. K is not a fixed number. K includes pipe geometry, fluid density, bore diameter, discharge coefficient and expansion factor for gas. The discharge coefficient depends on Reynolds number, pipe roughness and pressure tap location. The full formula also uses the beta ratio. Beta ratio is the orifice bore diameter divided by pipe inside diameter.
For liquid flow in a DN50 line, a differential pressure of 0.25 bar may give about 3.0 kg per second for water at 25 °C depending on beta ratio and flange tap position. Gas and steam require pressure and temperature compensation. The formula uses fluid density at operating conditions. This is a common mistake. Most engineers skip density compensation. Then the gas flow reading drifts when pressure or temperature changes.
The Small Calibrated Bore Hole and Installation
The bore hole is not a rough cut. It must be machined and calibrated. Standards like ISO 5167 and ASME MFC-3M define bore tolerance, edge sharpness and plate flatness. A small nick on the bore edge can shift the discharge coefficient. Many process engineers specify corner taps, flange taps or D and D/2 taps. Flange taps are common in North America and parts of Southeast Asia. Corner taps are common in Europe and some Latin American plants.
Upstream straight run matters. A DN80 orifice plate with a beta ratio of 0.6 may need about 16D to 19D of straight pipe upstream. If there is an elbow or control valve close to the plate, accuracy drops. We have seen a wastewater plant in the Philippines install an orifice plate after a partially open butterfly valve. Recommended Transmitter Pairing and Parameters
Silver Automation Instruments supplies differential pressure transmitters and process instruments for orifice plate systems. A typical 4-20 mA HART transmitter covers ranges from 0 to 0.1 bar up to 0 to 40 bar. Many customers pair a transmitter with a no-paper recorder or a panel meter. For a skid builder in Vietnam, we supplied a DP transmitter with an orifice plate on a 1 inch line for diesel. The operating range was 120 kg/h to 900 kg/h at 9 bar and 35 °C. The output was wired into a PLC with HART.
Material matters. Use 316L stainless steel plates for water, steam and clean chemicals. Use PTFE lined plates for aggressive acid in chemical plants. For high temperature steam above 200 °C, confirm gasket material and transmitter diaphragm compatibility. If the fluid can flash or cavitate, tell us the downstream pressure. The bore diameter should be matched to normal flow, not just pipe size. Send us your fluid name, flow range, pressure, temperature, pipe size and connection standard.
FAQ
What is the typical accuracy of an orifice plate flow meter? A standard ISO 5167 orifice plate can achieve about 0.6 percent to 1.0 percent of full scale depending on installation, plate condition and transmitter calibration. At low flow, accuracy drops because the square root signal becomes small.
Which fluids suit an orifice plate flow meter? Clean liquids, gas and steam work well. Slurries and high viscosity fluids are not ideal because the bore can clog and the discharge coefficient shifts. For dirty water or pulp, electromagnetic flow meters or full bore ultrasonic meters are better options.
How do I choose between an orifice plate and a Coriolis meter? Orifice plates have lower purchase cost on large pipes and do not need wet calibration. Coriolis meters give direct mass flow and better accuracy. Use an orifice plate when budget is tight and the process has stable flow. Use a Coriolis meter when density changes rapidly or you need mass flow for custody transfer.
What straight pipe run does an orifice plate need? It depends on beta ratio and upstream fittings. For a beta ratio of 0.5 with a single bend upstream, typical straight run is about 14D to 20D. If space is limited, use a flow conditioner or choose an electromagnetic flow meter for shorter installation.
Can I use an orifice plate for hot steam above 200 °C? Yes. Select 316L plates, high temperature gaskets and a transmitter with a remote seal. You also need condensate pots for steam impulse lines. Always include operating pressure and temperature in the inquiry to get the correct bore calculation.
